There are no bulkheads in the tank to stop the fuel moving back and forth. Once the fuel is low enough the tendency to uncover the pickup and cavitation usually ends up sucking air. For all but outright racing, bypassing the factory cannister is not needed and not a good idea. We use a special, high flow fuel pump, made by OE manufacturer Denso in Japan, which exactly replaces the stock fuel pump. This dual stage unit takes less than an hour to install, doesn’t make any more noise, is extremely reliable, requires no cutting, welding, new lines, or anything else.

When the fuel level falls below the level of the sensor this closes a circuit which causes the relay to cut power to the pump. On switching to reserve the relay is re-energised which allows the pump to work.

The excess fuel will just return to the tank through the return line. - or - Replace the TPI pump with a TBI pump (less pressure). but you will still need a bypass regulator and still use the return line. - or - MOdify the pick up so it's just like an LG4 pick up. Have you actually disconnected the fuel line at the pump and had a serious leakage? I have pulled off the line with gas in the tank and lost hardly a drop through the pump. True the line to the injectors drains about 20 ml. or so...paper towel time.

We have seen a fuel tank with a shop rag in it which stopped up the fuel line out of the tank.
